2011 Prius with 310,000km presented with persistent hybrid battery warning light and loss of EV assist. Cell-level testing revealed 6 failed NiMH modules and severe imbalance across the pack. We replaced all degraded modules, performed a deep reconditioning cycle and upgraded to matched Li-ion cells. Dealer replacement quote was R84,000. Client saved R71,600.
2017 i3 94Ah presented with estimated 175km range vs 300km factory spec. ISTA diagnostic revealed 2 severely degraded modules and BMS calibration drift. We replaced the 2 affected modules with matched Samsung SDI cells, recalibrated the BMS and performed a 48-hour load cycle validation. Range restored to 296km. BMW dealer quote for new pack: R185,000.
2015 Nissan LEAF with typical SA heat-related degradation showing only 9 capacity bars and approximately 90km real-world range. We performed a full pack upgrade to 40kWh configuration, installed an aftermarket passive cooling improvement kit and recalibrated the battery management system. Real-world range increased from 90km to 220km. Client now uses it as a daily work commuter with zero anxiety.
2022 Model 3 LR presented with repeated BMS error codes and charge refusal at DC fast chargers. Tesla service centre quoted a full pack replacement at R320,000. Our diagnostic revealed a coolant leak into the battery enclosure causing a main contactor fault โ not a cell issue. We repaired the coolant leak, replaced the affected contactor assembly and cleared all BMS faults. Vehicle returned to full operation within 3 days.
IONIQ 5 involved in a minor frontal collision that physically damaged 3 battery modules in the skateboard pack floor. The insurer initially wrote off the vehicle due to a R280,000 pack replacement quote. We performed module-level surgery on the E-GMP pack, replaced the 3 damaged modules with matched NCM pouch cells, reprogrammed the BMS and conducted a full structural integrity inspection. Vehicle returned to full factory spec range and performance. Insurer agreed to repair rather than write off.
A Johannesburg-based corporate fleet of 8 ร BMW 330e PHEVs with average 85,000km presented with significantly reduced EV-only range (average 18km vs 60km factory spec).
